Process Selection Becomes More Strategic for Plastic Part Buyers

Structural foam and injection molding manufacturers are being asked to help customers make better process decisions earlier in product development. Buyers often know the part they need, but they may not know whether conventional injection molding, structural foam molding, thermoforming or another plastic process is the right route to production.

This advisory role is becoming more important as plastic parts carry more design responsibility. Components may need stiffness, impact resistance, dimensional stability and surface quality while staying within cost targets. The wrong process choice can lead to tooling delays, part redesign or quality problems after launch.

Injection molding and structural foam molding cater to different purposes. In certain applications, such as those requiring large components, structural foam molding can be advantageous due to its ability to achieve lightweight and thick-walled designs. On the other hand, regular injection molding can be more ideal for small components and high volumes. The company must communicate this information without pushing the wrong process on the client.

Risk in the supply chain is another factor considered by consumers. A particular item that uses specialized tooling or manufacture from abroad might be more difficult to handle when there are changes in demand. A local mold maker will allow for rapid review and quicker design changes in addition to better control over the manufacturing process.

Material choice adds another layer. Compatibility of the resin with the demands for its performance characteristics, its price level, its processability and its regulation is crucial. Using recycled or biological raw materials could be an interesting option from a customer perspective; yet, it still needs to fulfill certain quality criteria.

Design for manufacturability is now a service differentiator. Early input on wall thickness, ribs, bosses and fastening features can reduce later corrections. A moldable design is not automatically a good production design. The best suppliers help customers avoid decisions that create stress, warpage or assembly difficulty.

Quality demands are also on the rise. The customer might insist on receiving records, procedures, materials traceability and first article review. All these demands might be relevant for the entire project cycle, and manufacturers who discuss their needs at the beginning may avoid issues later.

The competitive edge will likely belong to companies that act as process advisors as well as molders. They must understand part function, production economics, tooling requirements and field performance.
